If you didn’t replace everything in that diagram then there is your problem.

It was a lesson hard learned because I tried to save $5 on a bushing and circlip once and it cost me an additional $800 imparts and a race win.

As long as that one cover bolt thats not as tight as it should be doesn't leak or cause any other problems I'll run it.

I thought this bike was a long term keeper?
I'm a believer in having everything for a job on a bike there and do it once if possible, obviously you'll find other wear the deeper you go but when doing a particular assembly all smalls should go!

I looked for marks but didn't see anything, and the shaft is brand new.
I seriously looked at everything, like 20 times. Didn't see anything out of the ordinary.

You are out of your mind. Something is missing, bent or broken.
EDIT: you might want to start by looking at the bearing that shaft sits in. Chances are you pushed it right to the backer and now when you snug the bolt it binds and If it’s pushed tight no oil gets to the back side and you’ll be replacing the bearings and some other parts.

I might be out of mind...I do jump out of airplanes for a living. But this bike worked perfectly since last spring, and the only thing I changed was the shift shaft.
And there is no bearing.
 
Brad do one final tear down, bite the bullet and replace the smalls put all that together and go ride, if that doesn't happen then either the problem lies within an attached assembly or user error!
Why would you buy a new piston and not do the rings or bearings???

If I could remove the spring and install the shaft only to fill the hole in the cover so oil wouldn't leak out, and let him bump-start it just to ride, I would do it if he wanted to go to the track that bad.
As long as the brakes work, run that shit.
And if you win with a broken bike...then thats what makes badasses.

Again, its just the starter. We all know once the bike is running it sits there idle, does it not?
Never did I claim to be smarter than anyone, but I'm fairly certain that anyone with half a brain could operate a manual transmission vehicle with a broken starter. A dirtbike is no different.
In fact when I was a teenager and just got my license I had an old 5(4?)-speed Ford Escort with a bad starter motor. I used to make sure I parked it on a hill so I could bump-start it...I'd say that was pretty smart of me to do since I didn't have the $$$ to replace the starter at the time, and I never broke my ass or incurred major medical bills.
You know what, maybe I am smarter than the average Jap Yam technician...are their IQ's above 125?

What if the it comes undone on the face of a jump? That starter gear engages the clutch basket to start. I’m not saying it’s gonna happen to you and you might get years out of it but I’ve seen stupid shit happen. I’ve seen worn circlips almost kill people jammed trannies throw people 200’down the track. I went to 4 county fairs and a hog show so I’ve seen some shit.

Every time my boy (or me) wound up in the ER was rider error. But then again, I’m not your average hack. I’m a master.
I try not to run scketchy shit but I have, among others, reused a piston pin clip. As a matter of fact I’m running one right now. New one popped out of my hand and escaped never to be seen again and I put the old one back in a new piston. Almost 50 hours later it’s time to come back out :banana:

Piston Clips don’t bother me. As long as they haven’t been creased they will last for 10 or 12 pistons as there is no stress on them. It’s the transmission circlips that get a ton of stress on them. Which is probably why they are made from tempered steel.

Also don’t forget about the direction they are installed in the piston, never at 12, 3, 6, or 9 o’clock, and never open over the open location. :prof:
